Sofidel, a leading global manufacturer of tissue paper for hygienic and domestic use, has just announced the formal opening of its second greenfield plant in the United States, signaling a significant expansion by the company in response to consumer demand.

  • State-of-the art, $360 million facility in Oklahoma can produce 120,000 tons of paper annually

The 1.8 million-square-foot production plant is fully operational in Inola, Okla., leveraging one of the United States’ most recently built paper manufacturing facilities, equipped with state-of-the art technology.

The $360 million technologically and environmentally advanced plant is Sofidel’s second greenfield investment in the U.S.. An integrated facility, with its paper mill that transforms pulp into paper and the converting plant that makes the finished product, it can turn out 120,000 tons of tissue annually.

Powered by its production capacity and safety measures in place, Sofidel has been a vital link this year in the nation’s supply chain, producing tissue for hygienic and domestic use in high demand because of the novel coronavirus.

“The U.S. market is fundamental for the growth of the Sofidel Group and the new plant, enabling an enhanced production capacity and a further improvement of the geographical coverage, strengthens our position and creates the conditions for further growth,” said Luigi Lazzareschi, CEO of the Sofidel Group. “This is an important step, of which we are proud, all the more so in light of the results achieved in the first half of 2020 which improve last year’s already good performances.”

The Oklahoma manufacturing plant, strategically located about 30 miles east of Tulsa, is among the biggest in the state and stands apart from the rest in the industry with its automated machinery. It produces tissue, paper towels, toilet paper and napkins, mostly for large commercial retailers.

Spread over 240 acres within an industrial park, it employs more than 300 people. The site, which has easy access to highways, air, rail and other key infrastructure, allows capacity to be doubled in a second operational phase that would increase the expected job total to 600.

“Our talent and teams are focused on working directly with customers, determined to reduce system waste, ensure sustainability and bring immediate shared value to stakeholders,” said Jose Zarandona, Sofidel America site operations manager. 

The integrated plant features two AHEAD-2.0L paper mill machines, manufactured by Toscotec, and 14 converting lines. Advanced reeling technology that preserves the product’s softness while ensuring uniform sheet separation from start to finish of every roll.

Sustainability and energy efficiency are key components at the facility, including conical refiners to minimize the energy consumed in the fiber-refining process and pumping systems featuring dry seals that allow the use of recycled water.

In addition, the plant has adapted techniques from the food and beverage industry to improve logistics. An automated system transfers finished goods from the converting lines to the warehouse, using laser guided vehicles (LGVs).

Sofidel began the Inola construction in 2018, a project known as greenfield for having an international company establish a new business, building its operations from the ground up. The company opened its first U.S. greenfield plant in 2018 in Circleville, Ohio.

The Oklahoma plant primarily will serve the south-central and central-western United States, a market where Sofidel has had a presence since 2012 and where it has grown rapidly, year after year. Locally, it has partnered with the Cherokee Nation, Muscogee (Creek) Nation and the Oklahoma State University Institute of Technology to attract and recruit job candidates.

Toscotec will be at Tissue World Miami 2020 Booth D-20 to showcase its innovative Tissue Technology including the Energy-Savings solutions customized for Sofidel America.

On March 13 at 1:00 pm, Sofidel’s Vice Chief Technical Officer Davide Mainardi and Toscotec’s Sales Director Marco Dalle Piagge will jointly present “Energy Efficient Solutions for Sofidel America: a Case Study”, which offers a detailed analysis of this new integrated tissue mill from a sustainability perspective.

The presentation will focus on Toscotec’s scope of supply that included Detailed Process Engineering of the plant and layout (“Inside the Box”) to cut energy consumption and ensure top efficiency in the use of thermal and electrical energy. In particular, Toscotec’s design focused on the energy recovery from the Tissue Machine Drying Section and Auxiliary Systems, Process Optimization, as well as on the reduction of water consumption and Virgin Fiber usage.

Toscotec will also take part in the following events of the Tissue World Miami Conference:

On March 10, at 1:00 pm, John Holton, Technical Support Toscotec North America, will moderate the Yankee Dryer Workshop titled “Troubleshooting and Problem Solving” and will deliver a presentation on the subject of “Overview of Yankee Diagnostics”.

On March 11, at 2:10 pm, Toscotec Technical Director Paolo Raffaelli will take part in the Senior Management Symposium’s Panel Discussion “Business Resilience in the '20s: Technological, Liability, and Human Resource Challenges”.

The Toscotec teams of North America and Toscotec Italy will be at Booth D-20 from Wednesday, March 11, through Friday, March 13.

Sofidel, one of the leading global manufacturers of tissue paper for hygienic and domestic use – particularly well-known for its Regina brand – enhances its commitment to innovation and sustainability by launching its single-roll household towel Regina Blitz wrapped in kraft paper, a plant-based material that is renewable, biodegradable and easy to recycle – rather than plastic.

For this reason, the first product wrapped in kraft paper packaging launched by the Group to the UK market will be Regina Blitz household paper towel which is scheduled to hit UK stores in mid-October.

This has been a standout year for the Regina Blitz brand, named the winner in the ‘Household Paper Category’ in the 2019 ‘Product of the Year Awards’. The Regina Blitz packaging will replace the previous polyethylene packaging.

This is one of a number of initiatives that Sofidel is implementing this year: the company is also announcing the launch of two new products that join now the Regina product range: Regina Seriously Soft and Regina Seriously Strong toilet papers wrapped in Mater-Bi® – a biodegradable and compostable material which contains constituents from natural origin.

This move aligns the brand to the growing consumer demand for environmentally friendly and sustainable solutions to the category and comes as part of an extensive product innovation strategy currently being implemented by the Group.

The Group is implementing eco-conscious packaging solutions in a bid to help fight the increasing amount of global plastic pollution. Sofidel is aiming to eliminate the equivalent of 600 tonnes of plastic a year from the packaging of its main European brands (including Regina, Cosynel, Nalys, Le Trèfle, Sopalin and KittenSoft) by the end of 2020. This will be achieved mainly thanks to the introduction of paper packaging in place of or alongside the existing products.

A new phase in the environmental sustainability strategy

The announcement is part of a broader vision, the overall goal set by the Sofidel Group is a 50% reduction in the use of conventional plastic in its production by 2030 (compared to 2013), which is equivalent to the elimination of over 11,000 tonnes of plastic released onto the market every year.

Sofidel’s ongoing commitment to its environmental strategy remains consistent with the policies and investments implemented in recent years by the Group, specifically:

  • responsible procurement of raw material (100% virgin pulp certified by independent third parties in compliance with forestry certification schemes)
  • energy-efficient plants (over 100 million euros in investments in cogeneration, photovoltaic, hydroelectric and biomass energy over a period of 10 years – 2009/2018)
  • rational use of water resources within production processes (7.1 l/kg against a sector benchmark of 15-25 l/kg)
  • technological innovation of production assets (Advantage New Tissue Technology (NTT) paper machines by Valmet and Constellation converting lines by Fabio Perini)

The Group – particularly well-known for its Regina brand – has been awarded an A- rating in the Climate Change category and an A- rating in the Forests Timber category, in both cases earning a place in the highest (Leadership) scoring echelons of the report.

Södra was awarded two prizes, as Best Supplier – Pulp Producer Category and for Best Sustainability Project – Social Category during the Sofidel Suppliers Sustainability Award (3SAward). This year the prize ceremony took place in Columbus, Ohio

2018 10 15 103027The Suppliers Sustainability Award organised every year by Sofidel aimed at its national and international suppliers to encourage, spread and highlight best practices and improvements carried out by suppliers in the field of social and environmental responsibility.

On this occasion Södra, the Sweden's largest forest-owner association, was nominated and won in two categories: in the Best Supplier – Pulp Producer for the sustainability performance of the mills in Mönsterås, Mörrum, and Värö, which between them produce close to 2 million tons of market pulp annually, was especially highlighted. Södra also won in the category The Best Sustainable Project – Social, for their campaign “Act of a Hero”.

“The prize for ‘Best Supplier – Pulp Producer Category’ shows that we at Södra maintain a high level in our sustainability efforts, thanks to the focus and commitment of our employees – this award is an honour and accolade for them. Our mills are well invested and expertly run for the benefit of customers, and for selected key sustainability targets we have” says Gunilla Saltin CEO at Södra Cell.

The “Act of a Hero” campaign was a social media expression of Södra’s belief in the sustainable role played by tissue and other paper products in society.

Paper production is a very resource demanding industry, both in terms of water, forest, and energy. For this reason, Sofidel works actively for a more sustainable paper and pulp industry. As of today, Sofidel has reduced direct emissions of CO2 into the atmosphere by 20.6% thanks to investments in energy efficiency, in the use of cogeneration plants and the use of renewable energy sources. Another fundamental area of action is the sourcing of pulp from independent certified sources with forest certification schemes (FSC®, FSC Controlled Wood, SFI®, PEFC™), which has reached a level of 100%. Moreover, Sofidel operates to safeguard water resources, limiting the consumption inside their production processes (the amount of water used in the production is distinctly lower than the industry benchmark: 7.1 l/kg vs. 15-25 l/kg)

Toscotec will provide a complete plant with two AHEAD-2.0L tissue machines on a full turnkey basis to Sofidel America’s integrated plant (paper mill and converting) in Inola, Oklahoma, the second greenfield investment of the Group in the United States. The start-up is scheduled for the last quarter of 2019 for PM1 and for the first quarter of 2020 for PM2.

The supply includes two AHEAD-2.0L tissue machines, equipped with second generation TT SYD and gas-fired TT Milltech-DYH Duosystem Hoods, with a high level of energy recovery. Each  AHEAD-2.0L machine features a sheet trim of 5,500 mm, an operating speed of 2,000 m/min and is designed for an annual production capacity of over 80,000 tons.

The supply also comprises the stock preparation equipment and accessories, Toscotec’s TT SAF (Short Approach Flow) ensuring increased operation efficiency, the Distribution Control System (DCS) and Quality Control System (QCS) and the dust and mist removal systems.

The project’s turnkey scope includes the boiler plant, the compressed air station, the bridge crane, the shaft puller, the roll handling and wrapping systems, the chemical preparation system, the hall ventilation system and the water treatment system (Fresh Water Treatment Plant and Waste Water Treatment Plant).

Toscotec will also provide the detailed mill engineering according to US codes and standards, the construction management, the plant and the machine erection, commissioning and start-up supervision and training programs.

The two tissue lines are dedicated to the production of toilet paper and towels and will process 100% pre-dried virgin pulp.

The construction of the plant – that will combine sustainability and technological innovation – started in March 2018 and will be completed by mid-2020. Once fully operational, the new facility will employ 300 full-time workers. Since the beginning of the expansion to the United States in 2012, Sofidel has now operations in seven states: Florida, Mississippi, Nevada, Ohio, Oklahoma, Pennsylvania and Wisconsin.

Italian tissue paper manufacturer Sofidel has just opened a 280-acre plant, one of its most technologically and environmentally advanced paper plants in the world, with innovative machinery that increases both the quality of its products and the energy efficiency of its operations.

The Circleville, Ohio, plant is Sofidel’s largest worldwide and its first integrated paper mill built from the ground up in the United States. Since expanding to the United States in 2012, Sofidel now has operations in seven states: Florida, Mississippi, Nevada, Ohio, Oklahoma, Pennsylvania and Wisconsin.

“The United States is a crucial market for us and is where we intend to grow,’’ said Luigi Lazzareschi, CEO of the Sofidel Group. “This plant will help us fuel our growth significantly and further our commitment to sustainable, environmentally responsible development. The plant is an integrated facility that incorporates a paper mill, where pulp is transformed into paper, a converting plant that produces the finished product, and a state-of-the-art warehousing facility. The plant has a total production capacity of 140,000 tons a year.

The facility is equipped with two Advantage New Tissue Technology (NTT) 200 paper mill machines, manufactured by Valmet, a global leader in the development and supply of technologies for the pulp, paper and energy processing industries. Advantage NTT 200 technology allows the production of standard tissue and textured paper and will enable Sofidel to further increase the quality of its products, reduce water usage, and recycle heat to power driers and fuel the plant. Each machine can produce 2,000 meters of 5.5-meter-wide paper sheets per minute.

The plant has 10 lines for producing the finished products, including three Constellation lines manufactured by Fabio Perini, with advanced reeling technology that preserves the product’s softness while ensuring uniform sheet separation from start to finish of every roll.

The plant features a new system for recovering heat generated by turbines. The heat will be conveyed through extractor hoods and used to dry the rolls of paper, then produce steam. The system will supply almost all the energy needed to dry the paper and, under certain operating conditions, will power the entire machine.

In addition, the plant has adapted techniques from the food and beverage industry to improve logistics. An automated system transfers paper reels from the paper mill to the converting lines using laser guided vehicles (LGVs). An automated Smart Store warehouse is capable of handling more than 50,000 pallets of finished product, creating a space savings of up to 40 percent.

At the grand opening, Lazzareschi and Stefani were joined by Brian Lenihan, acting executive director of SelectUSA, and Kenny McDonald, president and chief economic officer for Columbus 2020. Sofidel clients and suppliers, federal, state and local officials, and other stakeholders also attended the event. The project was made possible through assistance from SelectUSA, JobsOhio, Columbus 2020, the Pickaway Progress Partnership and other public and private partnerships.

Groundbreaking of the new plant in Circleville

Sofidel breaks ground for its new integrated plant in Circleville (OH), in the US.

The plant enters its first building phase with a ceremony that draws dozens of elected officials. They include, among others, Ohio Lt. Governor Mary Taylor, Congressman Steve Stivers, State Senator Bob Peterson, and State Representative Gary Scherer.

2016 09 26 092947“Today, we celebrate the commencement of construction of the first Sofidel integrated paper mill to be built from the ground up in the United States,” said our CEO Luigi Lazzareschi. “It’s going to be a very big project for us.”

“This is a very good location for us. Two hundred and eighty acres of relatively flat land,” Mr Lazzareschi added. “A good rail system connected to water and gas, a good airport, good logistically, lots of customer distribution centers, and a potential workforce of hard-working people.”

“For our 50th anniversary, we summarize our attention to The Future in a sentence: Sofidel, 50 years of growth into the future. If Ohio is the State where the future is happening, then evidently, we share the same interest – the future” Mr Lazzareschi said in ending his speech.

As you know US President Barack Obama himself recently mentioned Sofidel in reference to its investment in Ohio. He declared at SelectUSA summit in Washington D.C.: “…at last year’s summit an Italian tissue company started a conversation with folks from central Ohio and next month they are breaking ground in the town of Circleville on a manufacturing facility that will create hundreds of jobs in a part of the American Midwest that needs them. It will be the largest private sector investment in Circleville in decades and it started right here at SelectUSA”.

Excitement is now building for Tissue World 2013, the world’s largest event targeted specifically at the soft hygienic tissue paper business.

Luigi Lazzareschi, CEO of the Sofidel Group based in Lucca, Italy, will be among the speakers at the opening management/markets session of the Tissue World Conference on Monday 18 March. Sofidel, which recently surpassed the milestone of one million tons per year of annual capacity, is Europe’s number two tissue producer and number six in the world.

Numerous other companies and organizations such as SCA, WWF, RISI and the European Tissue Symposium have also agreed to be on the Day One management and markets session. Other speakers will of course be joining this session as the program develops in the coming weeks.

The theme of the conference for 2013 is “Evolution or Revolution: The Next Steps in Sustainable Tissue Making.” Many tissue companies are today seeing that what is good for the environment is often good for profits as well. At the same time, many environmental groups, retailers and consumers are focusing on the tissue industry.
 
Increased efficiencies all through the supply chain can mean reduced environmental impact, as well as reduced costs. Therefore Tissue World is the perfect place to pick up new ideas, new technology, new ways of doing things, and new approaches to improve operations and sustainability.

The Tejani family has today signed an agreement to sell the LPC Group to family owned Sofidel S.p.A.

Completion of the sale is subject to the receipt of required regulatory approval in Germany.

The combination of LPC and Sofidel will create Europe’s second largest tissue producer with a combined turnover of €1.3 billion per annum. The enlarged group will be enabled to serve its customers with a broader range of products from its reinforced manufacturing footprint in Northern and Southern Europe.

LPC Group is based in Leicester with manufacturing sites in four different countries and has tissue making capacity of nearly 190,000 tons. LPC Group turnover was £236 million.
